Two Different Faults — One Symptom

Ford Ignition Problems: Mechanical Barrel vs PATS Immobiliser

The most important thing to understand about Ford ignition faults is that two completely different problems produce almost identical symptoms. Getting the diagnosis right before starting any work saves time and money — and prevents replacing a barrel when it's actually a PATS fault, or vice versa.

Ford's PATS (Passive Anti-Theft System) is the transponder immobiliser fitted to most Ford vehicles from the late 1990s onwards. It's entirely separate from the physical barrel — a barrel in perfect mechanical condition can still leave you stranded if the PATS system has lost its key data. Ford UK and independent technical resources confirm that both faults are frequently misidentified at general garages without proper diagnostic equipment.

⚙️
Mechanical Barrel Failure — physical wear
The ignition barrel — the physical cylinder your key inserts into — wears out over time. Tumblers become sloppy, spring tension fails, and the barrel loses its ability to correctly align with the key profile. Fix: barrel replacement with new key cut to match.
Key turns but feels loose, sloppy, or rotates too far
Key won't turn or is very stiff — tumblers worn or jammed
Key turns but doesn't reliably select positions (ACC/ON/START)
Ignition "drops out" of START before engine fires
Key can be inserted or removed in positions it shouldn't
📡
PATS Immobiliser Fault — electronic security
The transponder chip in the key communicates with the PATS module during the start sequence. If the chip is lost, damaged, or the PATS module has lost its programmed key data, the engine cranks but won't fire — or won't crank at all. Fix: PATS reprogramming, or new key with chip programmed to vehicle.
Engine cranks but won't start — no ignition fault
PATS warning light flashing or solid on dashboard
Starts with one key but not another (one key's chip has failed)
Won't start after a new key was cut elsewhere (chip not programmed)
Won't start after ECU or PATS module replacement
Understanding Ford PATS

How Ford's PATS System Works — and Why It Matters for Ignition Repair

PATS (Passive Anti-Theft System) is Ford's transponder-based immobiliser. When the key is inserted, the PATS transceiver ring around the ignition barrel reads the transponder chip in the key and sends the code to the PATS module (often integrated into the PCM or a standalone module depending on year).

If the code matches, the PCM is authorised to inject fuel and allow the engine to start. If it doesn't match — or the chip isn't read at all — the engine is immobilised regardless of the key turning correctly. This is why a perfectly cut key that hasn't been PATS-programmed will crank the engine but never start it.

When an ignition barrel is replaced, the PATS transceiver ring usually moves with it — but the key data in the PATS module must still match. On most Ford models I carry the tooling to reprogram PATS at the same visit as the barrel replacement, so you leave with a fully working vehicle rather than a vehicle that starts mechanically but won't fire. For deeper reading, the AA's no-start guide covers immobiliser faults as a common cause.

🔑 PATS Generations — What Affects Reprogramming
PATS 1 (1996–2001): Earliest system — fixed transponder codes. Simpler to reprogram but requires two working programmed keys to add a new one via key-programming mode. Common on early Transit, Mondeo, Focus.
PATS 2 (2001–2010): Rolling code system — more secure. Requires diagnostic equipment to program new keys. Cannot self-program. Common on Focus Mk2, Fiesta Mk6, Transit Mk7.
PATS 3+ (2010–present): PCM-integrated or module-based with encrypted key data. Full programming via OBD with Ford-compatible tools. Transit Custom, Focus Mk3/4, Fiesta Mk7/8, Kuga.
⚠️ A key cut without PATS programming will crank the engine but not start it. Always confirm the locksmith is programming the chip — not just cutting the blade.
Ford Models — Ignition Failure Patterns

Known Ford Ignition Faults by Model

Ford Transit (all generations)
Highest volume
The most common Ford ignition callout by far. High-mileage Transit barrels wear heavily from daily use. Barrel failure (sloppy or seized) is the primary fault. Transit Mk7 (2006–2014) especially prone to barrel play allowing key removal in ACC position. PATS 2 on most Mk7 — requires diagnostic programming for new keys.
Ford Focus (Mk1, Mk2, Mk3)
Very common
Mk1 Focus (1998–2004): barrel wear and PATS 1 chip failure. Mk2 (2004–2011): barrel stiffness and PATS 2 programming needs. Mk3 (2011–2018): ignition switch electrical failure — barrel is fine but the switch behind it fails to send start signal. Mk3 fault often misdiagnosed as a barrel issue.
Ford Fiesta (Mk5, Mk6, Mk7)
Common
Lighter use than Transit or Focus but still a common callout. Mk6 Fiesta (2002–2008) ignition barrel known for sloppy key fit at high mileage. Mk7 (2008–2017) more electronic — PATS programming required for any key work.
Ford Transit Connect / Custom
Common
Transit Connect (pre-2013): same barrel wear pattern as Transit. Transit Custom (2012+): more complex PATS 3 system — requires dedicated Ford-compatible programming tools. Key programming without the right equipment will fail on Custom generation.
Ford Mondeo / Galaxy / S-Max
Less common
Mondeo Mk3/Mk4: ignition barrel wear at very high mileage. Galaxy/S-Max: PATS module occasionally loses key data after battery change — presents as no-start after routine maintenance. Key reprogramming resolves without barrel work.
The Process

Ford Ignition Repair — From Call to Driving

1

Describe the Fault Precisely

Tell me your Ford model, year, and exactly what's happening — key won't turn, turns but won't start, PATS light, cranks but no fire. The description often points to barrel or PATS before I arrive.

2

On-Site Mechanical and Electronic Diagnostic

I test barrel operation, read PATS fault codes, check transponder chip signal, and test the ignition switch contacts. Mechanical and electronic faults confirmed separately — don't pay to replace a barrel if it's a PATS issue.

3

Fault Confirmed — Fixed Price Quoted

Once I know whether it's the barrel, the PATS system, the switch, or a combination, I give you a clear fixed price before any work begins.

4

Barrel Replaced and/or PATS Reprogrammed

Barrel: new unit fitted to column, new key cut to match profile. PATS: new key transponder data written to PATS module via OBD using Ford-compatible programming tools. Both done on-site.

5

All Keys Tested — Start, Drive, Lock

Every key tested through full start cycle. PATS light checked off. Ignition positions (ACC, ON, START) all verified. Steering column lock release confirmed where applicable. I don't leave until it's working.

6

Spare Key Strongly Advised

With equipment already configured for your Ford, adding a spare key at the same visit is the most cost-effective time to do it — especially on a van where a lost key means a lost working day.

Equipment Used

Ford-Compatible Tools — Not Generic Locksmith Kit

Smart Pro — Ford PATS Programming (Primary)
Preferred tool for Ford PATS key programming. Covers PATS 1, 2, and 3 generations across all Ford passenger and commercial vehicle lines. Programmes new transponder keys directly to the PATS module via OBD.
🔧
Autel IM608 — PATS Fault Code Reading
Full OBD access to Ford PATS module fault codes — identifies whether the immobiliser has lost key data, has a module fault, or is detecting a specific transponder error. Prevents barrel replacement when PATS programming is the actual fix.
🔑
KTP — Transponder Testing and Programming
Tests individual key transponder chip function — confirms whether a key's chip is alive, damaged, or simply unprogrammed. Critical for diagnosing "one key works, the other doesn't" scenarios without guesswork.
✂️
Key Cutting Machine — Ford Blade Profiles
All Ford key blade profiles cut on-site. HU101 (most common Ford profile), FO21, and Ford Tibbe profiles. New key cut from extracted barrel data or existing key — programmed and tested before leaving.
🚐 Why Ford Transit Is a Specialist Job
Transit Ignition Failure — What Makes It Different
The Ford Transit is the UK's best-selling van — and one of the most common ignition callouts I handle in Manchester. A Transit without an ignition is a tradesman without a livelihood. Every hour off the road costs money.
Transit barrels wear faster than car ignitions — multiple daily key cycles, heavier use, often driven by more than one operator
Transit Mk7 barrel known for allowing key removal at ACC position — creates false security and progressive wear
Transit Custom uses PATS 3 — requires specific Ford programming tools that many general locksmiths don't carry
I attend the vehicle wherever it is — depot, yard, roadside, home — with full Transit ignition kit on board
Spare van key programmed at the same visit — the most common regret after a Transit ignition job is not having one already
Fleet operators: I can attend multiple vehicles at the same location — call to discuss fleet visits

Ford Ignition Repair — How Pricing Works

PATS reprogramming only is cheaper than barrel replacement. Barrel replacement with PATS programming is quoted as a combined job. Always fixed price before work starts.

Diagnosed First — Fixed Quote Before Work Starts
Tell me your Ford model, year and fault — most jobs quoted on the call
Ford ignition repair pricing depends on whether the fault is mechanical (barrel), electronic (PATS), or both. PATS reprogramming alone is significantly cheaper than full barrel replacement. Getting the diagnosis right first means you only pay for what's actually needed. Combined barrel replacement and PATS programming is quoted as a single job — all work at one visit.

PATS Only vs Barrel + PATS
If the barrel is mechanically fine and only PATS reprogramming is needed, the job is faster and cheaper. Diagnosed before quoting — never assume barrel replacement without confirming the mechanical fault.
Ford Model and PATS Generation
PATS 1, 2, and 3 require different tools and processes. Transit Custom and newer Focus/Fiesta (PATS 3) take longer than older PATS 1/2 systems.
Barrel Availability
Most Ford barrels are held in stock for common models. Less common variants may require sourcing — confirmed before travel if any delay is expected.
Number of Keys Needed
New key included in barrel replacement quote. Spare keys programmed at the same visit — worth doing while equipment is configured for your specific Ford.
Ignition Switch vs Barrel
If the fault is the ignition switch (behind the barrel — common on Focus Mk3) rather than the barrel itself, the fix and cost are different. Tested separately on arrival.
Van or Commercial Vehicle
Transit and Transit Connect pricing same as passenger vehicles. Fleet or multiple-vehicle visits can be discussed — call to arrange.

Focus Mk3 — Ignition Switch Failure Misdiagnosed as Barrel by Two Garages

A customer in Bolton had been told by two separate garages that his Focus Mk3 needed a new ignition barrel. Key turned fine, barrel felt solid — but the car wouldn't start from the ignition position. I diagnosed a failed ignition switch contact — the electrical component behind the barrel — which is the known Mk3 failure mode. Switch replaced, vehicle started first turn. Barrel was fine throughout.

FAQ

Ford Ignition Repair — Common Questions

If the key turns smoothly and the engine cranks but won't fire, it's almost certainly a PATS issue, not a mechanical ignition fault. The PATS system is blocking fuel injection even though the barrel is working. If the key is stiff, sloppy, or the barrel feels wrong, that's mechanical. I test both on arrival — you won't pay for a barrel if it's a PATS job. The AA's no-start guide covers both scenarios with useful preliminary checks.

This is a known Focus Mk3 fault. The ignition barrel feels solid but the electrical switch behind it — the ignition switch — has failed and isn't sending the start signal to the PCM. Multiple garages replace the barrel without resolving it. The fix is the ignition switch, not the barrel. I diagnose this correctly on arrival before recommending any work.

Yes — and this is done as part of the same visit. When a new barrel is fitted, a new key is cut to match the new barrel profile, then programmed to the PATS module using Smart Pro or Autel IM608. Both barrel replacement and PATS programming are done on-site. You leave with a working key — not just a barrel that turns without starting the vehicle.

Yes — a battery change or disconnect can cause some Ford PATS systems to lose their key data or desync. The engine cranks but won't fire, and the PATS light may flash. The ignition barrel is fine. PATS reprogramming restores function without any mechanical work. This is one of the most common "misdiagnosed as ignition fault" scenarios on Fords.

Yes — Transit Custom (2012+) in particular uses PATS 3 which requires dedicated Ford-compatible programming tools. Many general locksmiths carry equipment that covers PATS 1 and 2 but not PATS 3. I carry Smart Pro as my primary Ford PATS tool alongside Autel IM608, covering all Transit generations. For further reading on Ford PATS systems, the RAC's immobiliser guide provides useful background.

Yes — and it's strongly recommended. With PATS equipment already configured for your specific Ford, programming a spare key at the same callout is efficient and cheaper than a separate visit. For work vans — Transit especially — a spare key is the difference between a stranded day and a recoverable situation. See spare car keys Manchester.

Not for the vast majority of models. I carry Ford-compatible PATS programming tools that cover all common Ford models from 1996 onwards. The main advantage of an on-site specialist over a dealer is that I come to the vehicle — you don't need to get it there — and I diagnose the actual fault before recommending work. Which?'s car repair rights guide is worth reading if you've already had garage work that didn't fix the problem.
